A Yaskawa V1000 is rated at 4kW, 220V single phase input (the biggest single phase that I know of), we have used buckets of them on HF spindles.

The 203's are pretty indestructible, reverse polarity will fry the internal fuse (a 15A part), replacement is bit of pain if you have mounted them in the enclosure already. Spare fuses are available...

If its not doing the dance it means the axes are homed simultaneously as opposed to sequentially. Look at the machine coordinates for X and A and see if they are zero after homing.

If you are homing two axes at the same time, remember to check 'Home slave with master' under 'General config'. This will stop the little dance that the A axis does afterwards.

On the settings page of Mach (Alt-6) is a button above the reset button called 'Set steps/unit'. Click this button and you don't have to worry about any of the maths, Mach does it all...

If you consider that a Mach license is $160 and you have no CAM functionality then $350 doesn't seem to bad for a control with 4 axis CAM package. You can add LazyCAM to Mach for $150...

I have used the 15t successfully many times on 1/2" shafts, you might consider going to a 17/18t pulley perhaps. Drill for two M3 grub screws in the root of a tooth and you will be fine....
